I already had this posted up on another forum, so I figure I'll start by pasting my progress to date and continuing from there. Sorry for the excessive length guys, I'll try to condense when I get a chance. I am a big contributor on the other site and people were interested in step-by-step.

 

FYI, this is the first car I've ever modded. Don't be expecting revelations. Learning as I go. Thanks to Billiumss for the occasional help and advice.

The turbo is scheduled to start arriving on July 28th in multiple shipments, so hopefully I will be installing by next weekend. I've got a bit of an issue of not having the fuel tuner yet and I wanted to get that working. Anyway, I will try to keep this thread updated as things progress.

07/28/08

I worked on my FPR tonight. It was actually pretty easy, with the exception of the fact that I need a fuel rail adapter, which I don't have and have a feeling that I can't get from the local performance store...I'll find out tomorrow I guess. Oh, and my steel braided hose was WAAAAAY too long, so I'm exchanging that out as well.

 

The first box also arrived today. Holy cow there was a lot of stuff in there. Piping, BOV, wastegate, clamps, couplers, hoses, motor mounts, misc hardware...almost everything short of the actual turbo and headers, which are due in tomorrow. :3_chubby: Everything is in amazingly good condition, considering that this kit is in no way new. Parts of it actually do still look brand new, while the others aren't far behind. More pics when I actually have time to unpack and do inventory on everything.

 

07/29/08

2nd box came in today (turbo and headers). Spent what little time I had rounding up parts. I got a better size hose for the FPR and found out that the fuel rail adapter can't be purchased anywhere in Columbus. LAME! It's on order. I also ordered the Elmscan ODBII reader. In the meantime, I was just goofing around with the pieces and taking inventory:

08/01/08 - Officially Day 1

Didn't do anything yesterday, but the third box (air filter and hardware) came in. Today officially began the fun! Early on in the day I finally got the FPR installed with the damn $32 fuel rail adapter (wtf?! :3_confuse).

We didn't have much time to work since we got started so late, but we did manage to get the exhaust unbolted, the front header heat shield off, and the upper IM off, losing a few bolts down in the engine bay while we were at it. :3_sadley:

08/02/08 & 08/04/08 Days 2 & 3

I've been working kind of slow. I got most of the header bolts off this past saturday. Unfortunately, I had to vent the A/C so we could loosen that bolt. It's a shame because we could reach it ok, but it just wouldn't budge. Oh well. That's pretty much all we got done.

 

I spent what little time I had tonight taking out the remaining bolts and pulling off the headers.

As far as parts go, I received my ODB2 reader, picked up some NGK V-Power (later switched to Iridiums) spark plugs (just 1 step colder...nothing special), and I finally snagged me a mafterburner! Hopefully that will be here soon and I can let it sit and collect dust while I am away. :3_wink:

Nothing much tonight...just changed the spark plugs and drained the oil. I made a nice oil mess when it overshot the drain pan I was using. I couldn't help but laugh...too bad I forgot to get a pic.

 

08/07/08

A friend came over and we installed my front and rear solid motor mounts. The front was no problem, but the rear was a total b!tch...just didn't line up. We ended up having to jack up the motor at an angle to get it to fit in place. This caused crossthreading from forcing the bolts, which we fixed, but not without a lot of cussing first.

08/09/08 - 08/11/08

Wow... I ran into a little problem. I pulled the lower oil pan without problems. I also got the upper oil pan down without problems...sort of. I broke the seal, and the oil pan dropped about 2-3 inches and stopped. As much as I tried, I could not get that thing down. It looked like it was wedged somehow in between the tranny and engine internals, so I separated the two about a centimeter, but that didn't help at all. After talking to many people, I came to the understanding that the oil pan is wedged due to the flywheel, and can't come off without first taking off the flywheel. Damn.

 

After a weekend of fighting with it by myself, I came to the conclusion that I would have to go ahead with the flywheel removal because I couldn't drop the pan, and I couldn't put it back up because I needed to reseal it properly...I was hating life at this point. btw...this pan issue is apparently only an issue on stock flywheels...it doesn't get caught on aftermarket flywheels because they are thinner.

 

ANYWAY, I figure that I was going to have to replace the flywheel and clutch anyway, so why not just do it now, since I have to separate the engine and tranny anyway. Tonight I went ahead and made arrangements and will be ordering a fidanza HY5 flywheel and ClutchMasters Stage 4 clutch (6 puck). Now I get to find an engine hoist and lift the engine out so I can pull the pan, and change the flywheel and clutch.

 

So basically, this is the right thing to do and I'm glad it happened, actually...but DAMN, this is gonna be a long install. I estimate early september before it's running now.

Back in business! And unfortunately, I'm sick as a dog...overworked + lack of sleep + cold = worthless. But I did get the ODBII reader mounted and hidden, and completely installed the mafterburner! It was kind of a pain and my hands hurt a bit, but honestly, it really wasn't that bad overall. I am very happy with how the mounting turned out. Both USB cables for the ODBII reader and MAFturbuner are accessible via glove box...

Sucked it up and bought an engine hoist. :\ On the bright side, it only cost me about $130 new...thank you Harbor Freight!

I spent the weekend pulling the engine. This is my first engine pull, so I'm going to blame the problems on that. This could be a very long boring write-up, so I'm gonna skip all of the cussing, sweat, blood, and more cussing unless you guys want to hear the details. Anyway, after a total of about 8-10 hours, we got it out.

Not much done tonight. Got the cluch and flywheel off no problem. BUT, I did get to do something I've been waitin' to do forever...pulled the oil pan off! Haha, such a simple task, but it was just a long time coming.

We got the clutch and flywheel installed FINALLY. Retarded me didn't think about the alignment insert until after we got the flywheel bolted down tight, so we had to pull it back off and put that insert in...boy, that was fun. But regardless, it's on!

 

C'mon...work with me people. I'm only able to work on this 2-3 hours every 1-2 days max. ;)

And the engine is back in! What a learning experience! I'll tell ya, if you ever want to know pretty much everything about your engine bay (including what not to do to it), pull your engine. To everyone talking about pulling the tranny too, I wish you guys could have witnessed the whole process. I believe that, apart from the wedging issues (that I now know how to avoid), this might just be easier overall!

We had a pretty funny scare tonight. I got the slave cylinder reconnected and decided to push the clutch pedal, and ...uh oh...wouldn't depress. I'm losing hair at this point, thinking we're going to have to pull the engine. We both had a moment of "f**************ck!" We started to think things through and I realized that the throwout bearing probably needed to seed into the pressure plate, like we saw on the stock pressure plate. I pushed pretty hard on the slave cylinder lever and bingo! It snapped into place. We reconnected the slave cylinder and the clutch pedal worked like a charm again. Phew...coronaries all around.

 

Also, the alternator...that damned thing was a nuisance through the entire engine pull. We took it off half way through the engine pull and thought it would be no big deal to get back in from underneath once we got the engine back in...WRONG. We eventually got it back in, but we had to unbolt the front sway bar to make enough room to wedge it in. Oh well, I guess I know how to get it in/out if it ever goes bad now.

 

So anyway, that's what I've been working on the past few days. My friend Tony helped me get to the point where I am (thank god). Also got the headers in. Interestingly enough, the Stealth headers don't clear the header bolts, so I had to go get a cutting blade for my dremel and cut those suckers down quite a bit. I will say that the headers were definitely among the more tricky things we've run into...countless angles and tools just to get at the nuts.

I also picked up all the replenishing fluids I need. I STILL don't have the oil pan tapped (eeek!). I am working on that tomorrow hopefully. I've also got to do something about my cat...probably gonna order a magnaflow and get it welded...I dunno, I'm such a n00b. lol!

I got the up-piping all bolted in and test-fitted the turbo. I will say that while the actual pipe-alignment was near perfect, the turbo could have been positioned a little better. The lower radiator hose was mashed against the up-pipe going to the turbo. I chopped the bottom of the hose to provide clearance for the up-pipe. Worked like a charm!

09/06/08

Sorry for the delay in updates. I got stuck working the rest of the week, and then as soon as I had a moment, I jumped on it to finish up. Over the past 2 days, I finished the following:

 

  • Finished reconnecting the engine
  • Test-fitted the turbo one more time
  • Cut the intake pipe area a little to fit the intake/filter
  • Realized that I was missing a silicone coupler, bought a new one
  • Fabbed gaskets for the turbo from gasket material
  • Mounted the turbo and wastegate
  • Sealed the fitting on the lower oil pan and sealed the lower pan to the upper pan (fingers crossed for no leaks!)
  • Put a new oil filter on and reinstalled the sandwich plate
  • Ran the oil return - Running this thing was tricky! I had to add some fittings to allow it to reach the pan. Also, it was tough to not touch the hot pipes, but I did it!
  • Ran the oil feed
  • Trimmed the radiator hose to accomodate the awesomely bad up-pipe position
  • Replenished all fluids
  • Mounted and installed catch can (that thing sucks! Gotta get a new one soon)

09/08/08-09/11/08

I don't even know where to start with this one, so I'll just say it simply and leave you with one pic for the time being. We got it started and idling. Lots of vac leaks and I'm in the process of rerouting my whole vac/PCV configuration, but it ran. Then I tried to test drive...damn, wouldn't go into gear. I just need to try to get it rolling and see if the clutch just starts to work...quite a few people have suggested that.

 

Anyway, so she is back on jack stands and I'm trying to get wires tucked and vacuum/pcv config rerouted properly in hopes that when I take her out the clutch will start to work. Otherwise, out comes the engine and we start over. Geeesh, talk about a downer. What's worse (bitter sweet)? I was awarded some web development work that will take up every waking hour of my life until Wednesday of next week.

09/12/08

Ok, so I snuck away from work this evening to finish reassembling. I got to the point where I figure it wouldn't hurt to take her out to see if I could get the clutch to start moving. Got her running earlier in the evening no problem, but she still idles erratically. ...but what can you expect, it's an untuned turbo system. Anyway, so 04TIBURONGT (Jeremy) came out and helped me push while in neutral while I forced it into first gear (wouldn't go into higher gears like I was hoping it would). ...abbreviated due to post size limitations... So that's the clutch...

 

Now onto engine/turbo stuff. I am happy to report that there are almost NO leaks! I do have a small fuel leak on my FPR (yikes!), but hopefully that can be remedied with some 3/8 fuel line that I have, since the old line is just worn out. My vac was steady throughout the trip (I SO wanted to push the gas just enough to see it creep above "0," but I resisted).

 

Unfortunately, even though I chopped the lower radiator hose shorter, it still comes within about 2 mm of the up-pipe (well, the sheathing at least), and that started to burn. Gotta wrap it up good.

 

Other than that, I'm just keeping a close eye on wiring and hoses to make sure nothing burns. Funny random smoke shows up here and there, which is concerning, but it's brief and usually goes away quickly, which leads me to believe that it's just random liquids burning off the engine and other hot components.

 

The one crappy thing I ran into is that I lost my AEM UEGO o2 sensor. LAME! I had to order another...$75! grrrr! Worse yet, I'm not 100% convinced that it fits my harness. I guess I'll find out mid next week when it arrives. Obviously, I can't tune until I get that (not like I have the time right now), so it'll be a few days until the next update.

 

So at this point, I'm happy where I am right now...the engine (hopefully) doesn't have to come out again, the turbo seems to be doing ok, no major leaks, nothing else catastrophic yet...yeah, everything seems to be going well!

This is quite the rollercoaster. I'm not going to go into the details on the clutch issue because there are plenty of other threads to refer to, but basically, it still won't go into gear. Under the advice of some guys running the same clutch, I was a bit rough on it to try to "break it in" ...don't ask, really. It's going to the shop next saturday to see if I screwed up anything. In the meantime I'm trying to find little projects to keep me busy on the car since I can't drive it. It's killing me!

 

As far as the turbo goes, it seems to be running very well. It idles solid and even though I know I have a few small vacuum leaks, it operates like a champ.

WOW! I had to dust cobwebs off this thread. Work took over my life for a month, so what little free time I had was dedicated to finishing this install and tuning. Let's see if I can pick up where I left off.

 

Well, I got ballsy and yet again pulled the engine myself. This time was (obviously) much quicker and smoother. However, I did tear the sh!t out of the passenger side of my engine bay. :3_saai: Oh well, could be worse I guess. Anyway, the clutch problem ended up being the typical Clutchmasters Stage 4 issue where the teeth were grabbing the spline WAY too tight. I took a file and deepened the teeth slowly and carefully, constantly fitting and comparing to the stock fitment. I got her back together and, (veryveryvery) long story short, it shifts like butter (well, as smooth as can be for a Stg 4). I also went ahead and upgraded to NGK Iridiums (1 step colder) while I had the UIM off.

 

I spent the first 280 miles going SUPER easy on it, never even coming close to boost. Since this is a used kit, I got ballsy around 300 miles and blindly dumped some extra fuel in the open loop via MAFterburner and did a few pulls. Everything seemed to be ok with the exception of the car still being way too lean, so over the next week or so I continued to dump more fuel and slightly upping the fuel pressure until I was able to hold somewhere around 12.5. I was able to tune the closed loop to get my LT's around -.8%, so I guess you can't ask for much more on a beginner's tune.

 

I still can't do more than single gear pulls because of my clutch, but ...wow. just... ...wow. Once I got the fuel situation worked out, this thing feels like a frickin' rocket! The only word that I can think of that explains the power is exponential. The longer the turbo spools, the more powerful it becomes. The problem is that I accelerate so quickly that I don't get much time to feel the boost before having to change gears, especially in 3rd and 4th pulls. So yeah, the moral of the story is: boost is good.

I picked up a CX Racing 28x7x2.5 tube/fin intercooler and piping. Here are a few pics. I'll document the install and piping fitment as I go. I can already tell that I'm going to need a few more couplers and couple other things.

07/02/09 - The teardown

 

Not much today...just got her up on jack stands (doing some random under-the-car stuff this weekend too) and took off the bumper cover and headlights. Tomorrow starts the real work.

07/03/09 - Mounting the intercooler

 

Today wasn't nearly as productive as I had hoped. I spent a good part of the day trying to track down a filter pipe (90 degree 3") and 3"-2.5" reducers for the maf. Long story short, all I got were two additional 2.5" couplers, which I'm not sure yet that I need. I guess I'm just gonna have to be down and out until I can get the reducers, and I am going to try to reuse the Stealth filter pipe by sealing the bypass valve pipe...TEMPORARY ONLY.

 

Anyway, I pulled the crash bar because it obviously wouldn't fit. 04TIBURONGT helped me decide that it was going to be easiest to mount the intercooler directly to the crash bar and just cut a big notch out of it to fit the passenger side plumbing. I will also be making bottom support brackets. The last pipe in the pic is the passenger side pipe I cut that extends off the intercooler for reference.

07/04/09 - Plumbing

 

Heh, coming down right now from one hell of a drunken 4th of July stupor. Shame that I can't grab the camera to download pics. I'll add them when I'm less wasted. Happy 4th to everyone, btw.

 

Basically, I finished cutting the crashbar and below the headlights. I had one hell of a time fitting the middle pipe above the intercooler. I opted for a straight pipe, but depending on how I ran it, I could have probably stuck with a slight-angled pipe. Anyway, pics will tell all, including that slightly awkward angle of the pipe above the intercooler. I'll post more tomorrow.

07/12/09 - Putting it all together

 

I see now why no one has really explored this in depth...and that's because there is no "method" for fitting the piping and intercooler, and it's all trial, error, and circumstance. Depending on how you mount your intercooler, even centimeters of difference can have a huge impact on how you have to run your piping.

 

So anyway, I decided to put my inlet/outlet on the bottom, since I couldn't find a good way to run it on the top without chopping up my bumper to hell. I actually had to take the intercooler off of the crash bar since it sat too low and too far forward. I mounted it a couple inches in front of the radiator with home-made brackets attached to the lower frame and on top of the crash bar (pictured below).

 

I fitted and refitted the piping about 6 times in total, and the project has gone on for about 2 weeks now, so I'm not going to go into the details about all the crazy problems I ran into. I will say that if you are going to run your piping like me, you have to slightly angle piping up against the intercooler on the driver side to go below the fog light. If you don't do this you will have to remove your fog light completely. Also, I had to cut the hell out of the hole where the cold air intake goes, and I still couldn't fit both intercooler piping and the filter for the turbo intake. That's for another day I guess. Also, the bumper took a ton of trimming and refitting, so if you are doing the a similar type of iii

Good write up. I was at the dyno at Brians when you dynoed this thing. Didn't do bad at all.

Thanks. Yeah, running a bit more boost right now. I'm on stock internals and the piston rings are notoriously weak, so I'm not gonna push it much more right now.

 

Nice build, are you using the MAFterburner alone for tuuuuning?
Yep. I'd like to get a standalone to adjust timing, but fuel tuning should be ok at this low boost level.

After a couple issues, I finished rerouting the vac lines, only to find out in another thread that I need to redo them. Oh well. On the plus side, I found that I had a vac and/or boost leak. She now spools almost instantaneously and pulls SO much harder. Can't complain there! :) And yes, I realize it's a mess right now. That's on the checklist this pre-season.

UPDATES - 02/22/10

 

I built a moderate soundsystem last year for normal street days. It's a beast, so it comes out on race days. Actually, it weighs enough that I don't really like to keep it in the car much.

Yeah, I know, Sony. Shut it, these aren't Walmart specials we've come to know and hate, and I've seen a lot of decent reviews on them. I paid a measly $26 to my door thanks to my brother-in-law/Sony manager's ridiculous discount. I installed yesterday.

UPDATES - 03/02/10

 

Finished the eDead sound deadening after I had to order an additional 20 ft. Man this stuff kicks a$$...can't even hear my exhaust on the highway and the soundsystem is so much punchier, with no rattle. This was a grueling project.

If you haven't already, check out AEM's FIC, http://www.aemelectronics.com/engine-management-9/fuel-ignition-controller-f-ic-12/

 

While not a perfect solution, it has some pretty powerfull features....

 

I was actually looking at the Perfect Power SMT6, but I would definitely consider the AEM, especially at that price. I'll look into this one and post up if I end up going with it. Thanks!

People used to use the SMT6 on Protege's (when I had one) all the time, and they seemed to do well. However it's hard to argue with the AEM FIC. I have seen great results with it being used on many platforms, including the 2.0T Genesis Coupe.

 

The FIC would be my choice. It's a good price, has all the capability you need, appears easy to hook up and tune, and good customer support.

Ah, the seals are gone in my turbo and I'm rebuilding now. After the compression test came back ok, I wanted to baseline my car's general health without the turbo. The pipe was part of a turbo bypass system that I built, which helped me diagnose the problems 100%.

 

Very big thanks guys, I wasn't sure how a lil' build like this would go over, considering some of the power CR is putting down. I should be finishing the turbo rebuild within the next week and I'm going to try very hard to make it out to the CR/NTR day. Fingers crossed that MasterPower sent me the right rebuild kit (flaky!).

Ok, I'm probably sold then. I have heard from others that the FIC is a great way to go for a smaller build like this. I have to recover from the Vegas trip I just booked tonight (awesome), and I'm on it.

One caveat with the FIC that looks to still exisit - There's no density correction. If you were to use it to clamp the MAF voltage/freq and use the internal MAP sensor for additional fueling, there's no temp sensor integrated into the unit, nor a reference in the code.

 

What does that really mean? D = P / R * T, while you may be netting similar pressure readings, a change in air temperature, compressor efficiency, or even intercooler efficiency nets a change in overall air density -- forwarding a change of the engine's mass flow rate -- and finally, fucking up the required fuel mass. A 20 deg change in temp can net roughly a point in air:fuel ratio.

Really? It doesn't take an input from an AEM UEGO WBO2 to compensate?
